When developing a custom EVA case, one of the first questions is whether the project really needs a new shell mold.
In many cases, it may not.
If an existing EVA case size is close to your product requirements, the interior layout, foam insert and branding can often be customized around it. For other projects, a new mold may be the better long-term solution.
The right choice depends on your product, accessories, quantity and how important the final case dimensions are.
When Does an Existing EVA Case Mold Make Sense?
An existing case size is worth considering when your product can fit comfortably with enough room for protective padding and accessories.
This can be especially practical for new product launches, initial orders or projects where the exterior dimensions do not need to match an exact specification.
The exterior shell may already exist, while the interior can still be developed around your product with a custom foam insert, accessory storage and logo.
Using an Existing Mold Does Not Mean a Generic Interior
This is an important distinction.
Choosing an existing shell size does not mean putting your product into a standard off-the-shelf case. The inside can still be designed around the actual device and its accessories.
For example, the layout may include dedicated positions for the main device, charger, cables, probes or adapters, while the lid can use a mesh pocket when appropriate.
For many B2B projects, this provides a useful balance between customization and development cost.
When Is a New Custom Mold Worth Considering?
A new shell mold may make more sense when the product cannot fit safely into available case sizes, or when using an existing size would make the case unnecessarily large.
It may also be worth considering when:
- The case needs specific exterior dimensions
- The product requires an unusual shape or depth
- Exterior appearance is an important part of the product presentation
- The project has stable repeat demand that can justify the additional tooling
In these situations, developing a new shell can provide more control over the final size, proportions and overall presentation.
Don't Choose the Mold Based on Product Dimensions Alone
A common mistake is comparing the product dimensions directly with the case dimensions.
The case also needs room for the foam or molded insert, clearance around the product, lid structure and any additional accessories.
Sometimes changing the orientation of the device or reorganizing cables and accessories can allow the complete kit to fit an existing case size without compromising usability.
